How DuraFlex Products Fail - and How We Fix Them

• DuraFlex SW 316ti cap separation at the storm collar. The SW series uses a lighter-gauge storm collar than some competing brands, and after five or six Denver freeze-thaw cycles, the sealant bond shears. Water runs behind the cap, rusts the top plate, and drips down the flue. We remove the collar, inspect the top plate for pitting, and reinstall with a two-step silicone and mechanical seal - or replace with a Gelco or Olympia multi-flue cap if the plate is too far gone.
• DuraFlex Pro liner top termination corrosion. The Pro series termination cap sits close to the flue gas stream, and in Denver’s thin air - where combustion runs slightly leaner - the 304 stainless mesh on early Pro caps can corrode at the welds in eight to ten years, not the fifteen you’d expect at sea level. We camera the liner first to confirm no internal damage, then source either a DuraFlex OEM replacement or a Famco equivalent with 316L mesh that holds up better at altitude.
• Crown wash failure over DuraFlex relined chimneys. When a DuraFlex liner is pulled through an existing flue, the crown often gets disturbed or re-poured too thin. In Park Hill and Whittier, we regularly see crowns cracked to the liner within three years because the original mason didn’t account for the liner’s thermal expansion. We cut back to sound concrete, pour a new crown with proper drip edge and slope, and seal with HeatShield CrownCoat where appropriate.
• DuraFlex telescoping sleeve gaps at the crown penetration. The telescoping top sleeve on DuraFlex relines is meant to adjust for height, but if the installer didn’t lock the joint or if Denver’s daily temperature swings worked it loose, you get a 3/8-inch gap that funnels water straight to the smoke chamber. We find this during camera inspection - the water marks show on the footage - then reset the sleeve, lock the joint with a stainless draw band, and reseal the crown penetration.
• Multi-flue DuraFlex installations with inadequate cap coverage. Some Denver homes, especially the duplex conversions in Highland and Baker, have two DuraFlex liners in one chimney with a cap sized for one. Sparks and debris exit the uncovered flue, and rain hits the liner top directly.
